By ensuring continuous material flow and reducing bottlenecks between the pit, stockpiles and processing plant, an integrated on-site materials handling approach plays a critical role in optimising mining operations, according to opencast mining contractor Zizwe Opencast Mining.

Coordinating haulage, loading and stockpile management can improve productivity, reduce cycle times and eliminate inefficiencies, such as double handling and idle equipment, says site project manager Lesedi Shai.

This approach is fundamental to improving operational efficiency across the entire mining value chain, particularly in bulk commodity operations where margins are tight and volumes are high. It also enhances product quality through suitable blending and segregation while strengthening cost control through centralised planning and better resource use, he adds.

The integrated approach also promotes safer operations through standardised procedures and clear communication, supporting scalability as operations expand or evolve.

While not yet operating on highly automated digital platforms, Zizwe Opencast Mining is progressively integrating smart technologies where it can enhance reliability, safety and equipment performance.

With a focus on practical, value-driven applications rather than full-scale autonomous mining systems, the company is incorporating automation, condition monitoring, Internet of Things- (IoT-) enabled technologies, drones and digital fleet management tools, to help improve reliability and reduce downtime in bulk materials handling operations.

“These tools enable real-time tracking of equipment performance, allowing [for] early identification of potential faults, such as overheating, abnormal vibration or excessive wear,” says Shai.

In terms of its contribution, the company is increasingly using technologies – such as closed-circuit television systems, drones and other monitoring tools – to improve site visibility, security and operational oversight.

“Particularly in the bulk materials handling operations, Zizwe Opencast Mining also applies a strong emphasis on preventative maintenance and fleet management practices, which align with broader industry trends toward condition-based and predictive maintenance, supported by sensor and data-driven insights,” highlights Shai.

Advances in mobile, modular and static crushing and screening technologies are reshaping bulk materials processing on site by allowing for greater flexibility, efficiency and alignment with dynamic mining conditions, he adds.

Mobile crushing and screening units enable Zizwe Opencast Mining to process material closer to the mining face, which, in turn, reduces haul distances, lowers operating costs and improves overall cycle efficiency.

This mobility is particularly valuable in opencast operations where mining areas shift frequently and rapid relocation of equipment is required to maintain production continuity.

Modular systems further provide the company with scalable processing solutions that can be deployed and adjusted in line with project requirements, thereby supporting faster commissioning on new or expanding operations, allowing for efficient capacity adjustments without the long lead times associated with traditional fixed infrastructure, highlights Shai.

Automation and semi-autonomous technologies are expected to expand across hauling, loading and stockpile management, supported by remote-controlled equipment and real-time monitoring systems that improve safety, consistency and operational control.

Simultaneously, fleet optimisation will become more data-driven, using IoT sensors, telematics and analytics to enhance equipment use, consequently optimising haul routes and support predictive maintenance.

“Sustainability will also be a key influence, with mining operations placing greater emphasis on reducing emissions, improving dust and waste management, and implementing more responsible environmental practices,” says Shai.

Energy efficiency will continue to gain importance, driving the adoption of electrified and hybrid fleets, conveyor systems and more efficient processing technologies, he concludes.
